friction stir welding FSW is a relatively new method in solid state welding uses a non-consumable rotating tool for creating frictional heat and plastic deformation in the weld zone this project concentrates possibility of friction stir welding in form of butt joint on the dissimilar and non uni-thichness metals copper to aluminum 5000 series the rotational speed and travel speed of the tool was in the range of 630-1600 rpm and 25-150 mm/min.after acquired the optimum welding parameters the microstructure and hardness of specimens was studied .the flow of material in the stirred zone SZ showed a swirl -vortex structure because of stirred dissimilar materials microstructure investigation shows fine grains near the weld zone due to mechanical working
